SUBJECT:
WATER LEAKS - FRONT PASSENGER COMPARTMENT DURING HEAVY RAINS AND/OR GOING THROUGH CAR WASH - VEHICLES BUILT FROM 11/2/1999 THROUGH 11/22/1999 EQUIPPED WITH 2.5L ENGINES AND CD4E TRANSAXLES
MODEL:
MERCURY: 2000 COUGAR
ISSUE
Water may leak into the passenger compartment between the Powertrain Control Module (PCM) module connector and mounting bracket during heavy rains and/or when going through a car wash. This may be due to improper sealing of the PCM harness connector.
ACTION
Add Electrical Grease to the trough area of the PCM connector to minimize moisture entry into the vehicle. Refer to the following Service Procedure for details.
SERVICE PROCEDURE
1. Open the hood and disconnect the battery.
2. Lift the power steering reservoir upward to release it from its mounting bracket and position it to the side.
3. Loosen the 1O mm fastener and disassemble the PCM connector from module, then remove the ground lead from the fender.
4. Inspect the connector assembly to ensure bolt tower is not damaged/cracked. If damaged or cracked, replace the -12A522- harness. Inspect the connector cover to ensure it is fully seated to the connector: Press cover and base together firmly as a verification that all tabs are fully engaged (Figure 1).
5. From inside the vehicle at the right front kick panel area, loosen the bolt retaining the white plastic PCM module support bracket. Slide the bracket to the uppermost position and retighten it, ensuring the PCM module is fully seated against dash panel bracket.
6. Apply Electrical Grease (F8AZ-19G208-AA) to the trough around the inside of the connector where the cover and the base join (Figure 2). Fill to the edge of the cover. Any excess grease spilled outside of the specified area is to be wiped clean.
7. Reseat the connector to the PCM module and torque the fastener to 4.8 ±0.8 Nm (42 ±7 lb in).
8. Reattach the ground lead to the fender.
9. Install the power steering reservoir by aligning its attachment clips to the mounting bracket and pressing downward.
10. Verify the repair by:
^ First, leak test the connector area with a hose, ensuring no water leaks into the passenger compartment.
^ Perform an PCM self-test. If any Diagnostic Trouble Codes (DTCs) are present, refer to the appropriate pinpoint test in the Powertrain Control/Emissions Diagnosis (PC/ED) Service Manual.
